What Kind of Trolley Wheel Holds Up Best Under Heavy Loads?

If your trolley wheels are flat-spotting, cracking, or seizing under load, the problem usually isn't the trolley - it's the wheel material. Not every wheel is built to carry serious weight, and picking the wrong one shortens the life of the whole unit. Here's what actually holds up, and why.



The short answer

For genuinely heavy loads, cast iron wheels hold up best. It can resist crushing, flat-spotting, and heat build-up under sustained weight — which is why they're the standard choice for workshop trolleys, cage trolleys, and industrial carts. Where floor protection or noise matters more than raw capacity, polyurethane-treaded wheels on a steel or cast iron core are the better trade-off.


Why material matters more than size

A bigger wheel diameter helps rolling resistance, but it's the core material that determines whether a wheel deforms under sustained load. Here's how the common options compare for heavy-duty trolley use:


Cast iron Handles high static and dynamic loads without deforming, and copes well with rough or uneven floors. It's not floor-friendly on polished concrete or vinyl, and it's noisier than a polyurethane tread - but for pure load-bearing capacity, it's hard to beat.

Polyurethane on cast iron or steel core Combines the crush resistance of a solid core with a tread that's gentler on flooring and quieter to push. This is usually the best all-rounder for heavy warehouse and trade trolleys that move across smooth or coated floors.


Solid rubber - Cushions impact and is quiet, but softer rubber compounds compress and flat-spot under sustained heavy loads, especially if the trolley sits stationary for long periods. Better suited to medium-duty rather than heavy-duty applications.


Nylon - Very hard-wearing and load-capable, but transmits noise and vibration, and can mark softer floors. Common in high-heat or chemical-exposure settings where polyurethane isn't suitable.



Pro tip: match the wheel to the floor, not just the load

A wheel rated for 500kg will still fail early if it's the wrong hardness for the surface it runs on. Hard wheels (cast iron, nylon) suit rough concrete and outdoor areas; softer treads (polyurethane, rubber) suit smooth, coated, or indoor floors where you also want to avoid marking or gouging.


Pro tip: rate the trolley, not just the wheel

Load rating is per castor, not per trolley. A four-wheel trolley carrying 800kg needs each wheel rated well above 200kg once you factor in uneven weight distribution and dynamic loads (starting, stopping, turning).


As a rule of thumb, add a 25–30% safety buffer above the calculated per-wheel load.


Pro tip: check the bearing, not just the wheel

Two wheels can look identical and perform very differently depending on the bearing type. Roller or ball-bearing hubs handle heavy, frequent movement far better than plain bore or bush bearings, which are fine for occasional light use but wear quickly under constant heavy-duty cycling.


Signs your current trolley wheels are underspecced

  • Flat spots forming after the trolley sits loaded overnight

  • Wheels feeling stiff or "square" when pushed off

  • Visible cracking or splitting around the tread

  • The trolley pulling to one side under load


Any of these usually means the wheel material or load rating doesn't match what's actually being carried.



Choosing the right wheel for your trolley
